    Wincc-based process simulation for virtual commissioning of scada system integration

    In order to provide possibility for system integrators to verify the correctness and effectiveness of functions of a supervisory control and data acquisition (SCADA) system before on-site installation and actual commissioning, this paper presents a process simulation based on software-in-the-loop technique by using VBScript in WinCC for virtual commissioning. Design of integrating an existing control loop in water tank process of pharmaceutical manufacturing plant into a new SCADA is used as a case study. The interested process, which consists of inlet water pump, inlet control valve, level transmitter, and outlet water pump, is controlled by proportional-integral-derivative (PID) algorithm in a programmable logic controller (PLC) to maintain hydrostatic pressure in the water tank. Operations of the simulated process can be controlled in either manual mode or automatic mode. Moreover, the proposed simulation provides an option to imitate device failures that could not be done in real process due to damages for ensuring SCADA fault notification based on failure modes and effects analysis (FMEA). Experimental results of using the proposed process simulation for testing whether the created human machine interface (HMI) screens of the SCADA system integration fulfill functional design specifications are also included.

    Hmi implementation using radar chart for dual-loop system

    This article presents a method to implement the Human Machine Inter-face (HMI) for providing high visibility of dual-loop system to encourage good operations and maintenance practices. The proposed method is based on the employment of radar chart to display key performance metrics of simultaneous and independent control of two identical loops for extensive event monitoring. Two level control loops utilizing two Proportional-Integral-Derivative (PID) function blocks of a single Programmable Logic Controller (PLC) are used as the case study to show the workability of the proposed HMI implementation. Each loop consists of a transmitter for measuring the controlled level an inverter for inverting the PLC output to adjust a pump speed, and a power meter form easuring the pump power consumption. The transmitter outputs from both control loops are applied to the PLC analog input module, and then separately scaled to be available to each PID block. The PLC analog output module is used to pass the PID block outputs for manipulating inlet flow rates. The performance metrics including the set point, process variable, manipulated variable, and pump power consumption of both control loops are detected and collected by the HMI/Supervisory Control and Data Acquisition (SCADA)station. All detected data of four performance metrics are represented on the axes of radar chart in real time by using the Wonder ware In Touch software. The script functions to save and load the specified data to the SQL server database are also created on the HMI/SCADA station. Experimental results confirm that the proposed HMI implementation can function correctly.

    Multi-PLC control system based on wireless bridge/base stations for work-in-process movements in corrugated box manufacturer

    This paper presents a practical technique to design and implement a cooperative control of two groups with three conveyors and two rail guided vehicles (RGVs) by using two master and two slave programmable logic controllers (PLCs), respectively. The controlled conveyors and RGVs are utilized for work-in-process (WIP) movements between a corrugator and six printing machines in a manufacturer of corrugated paper boxes. The proposed technique is based on the use of wireless bridge/base stations modeled Ubiquiti Rocket M5 and Loco M5 for interconnections of two master PLCs modeled Omron CJ2M-CPU31, two slave PLCs modeled Omron CP1L-M40DT-D and connected with Omron CP1W-EIP61 module, and a host application over a control network to communicate with each other through EtherNet/IP technology. Input and output devices of each controlled subsystem are hardwired to each PLC. The transmission and reception schemes to enable real-time input/output data exchanges between the PLCs are specified with tag names for cyclic communications on data links. The proposed multi-PLC control system for WIP movements can operate in accordance with the manufacturer’s requirements.

    Applying radar chart for process control behavior

    This paper presents the technique to show the controller parameters value that can support decision making of controller action and instruments, actuator operation. In addition, energy consumption is detected of any points of process operation. The paper describes method to detect and collect the assigned process control parameters from process components then display their parameters by radar chart. All of assigned parameters are used to construct the plotted of radar figure. The paper designs background and foreground by representation with rectangular array and length of each spoke in radar chart is proportional to magnitude of set value(SV), manipulate value(MV), process value(PV) of PID controller parameters. In addition, watt power (W) of energy consumption in the process is detected and stored. Each spoke of radar chart represents each parameter that converts to scale as 0-100%. The script functions are developed at the SCADA (Supervisory Control and Data Acquisition) station to detect, collect and scale, then store detected parameters in database. The experiments perform in case study of level loop control of water tank processes by using a proportion-integral-derivative (PID) function in the Programmable Logic Controller (PLC) and Wonderware InTouch SCADA software. The technique can apply for exiting SCADA to create the radar chart. Nevertheless, the new version of SCADA software can support the feature but it depends on cost license fee. Moreover, the technique can support the operators and engineers to make decision of process devices performance (instrument, actuator, controller), process operation and condition.

    Integration of Weighing Indicator with Proprietary Commands into PLC-Based System Using Modbus Protocol

    This paper presents a technique to integrate a stand-alone weighing indicator with proprietary commands into a monitoring system of industrial production processes. The proposed technique is based on creating a new function block of the programmable logic controller (PLC) used in weighing machine control for converting weighing indicator commands into the Modbus-RTU commands. Creation of the function block operated in the PLC modeled CP1L-M30DR-D for converting commands of the AD-4401 weighing indicator to display on the Panel Master touch-screen monitor is described as an illustrative case study. Based on the proposed method, weighing data at the field site for local readout can be added into process data monitoring at the human machine interface (HMI) station of the PLC-based system. This enables ease of upgrading the weighing machine used, which has weighing indicator with local readout display. Performance of the proposed system integration is verified by experimental results.

    Simplified and systematic plc programming technique: A case study of burner control for thermal oil heater

    This article presents a technique to simplify and systematize programmable logic controller (PLC) programming for ease of engineering. A PLC-based burner control for thermal oil heater is examined as an illustrative case study. Based on the proposed method, two example cases of PLC programming for the modified burner control by adding input devices and alarm and shutdown conditions are described. Performance of the proposed technique is demonstrated through experimental tests done by nine engineers with difference experiences for ladder-logic-based PLC programming. Experimental results show that the proposed technique provides ease of reusing and modifying the existing ladder logic code and saving of time for writing the programs.
